Overmolding combines two (or more) materials into one finished component. Most commonly, a soft elastomer (such as TPE/TPV) is molded onto a rigid substrate (often a thermoplastic). A familiar example is a tool or toothbrush handle that has a stiff core with a soft-touch grip. Overmolding improves ergonomics, sealing, grip, vibration damping, and cosmetics while reducing secondary assembly steps.

LK Tools can support more complex projects including insert loading, side actions (project-dependent), and designs that require careful gating, venting, and cosmetic control. Overmolding Materials

Overmolding material selection depends on required grip/durometer, chemical exposure, temperature, and the bonding method to the substrate (mechanical interlock, chemical adhesion, or both).

Common combinations (examples):

  • TPE/TPV over rigid plastics (ABS, PC, PC-ABS, PA, etc.)
  • TPU over rigid substrates (project-dependent)
  • Rigid-over-rigid multi-material builds (project-dependent)

If you have a preferred resin grade or compliance requirement, include it in your request so we can confirm feasibility and availability.

Overmolding Finishes

Polish levels commonly used for molded parts—helpful for controlling gloss and appearance on rigid regions.

Standard molded surface based on tooling and resin; good for functional parts and quick-turn programs.

Texture options to improve grip, hide scuffs, reduce glare, or meet cosmetic targets (texture availability depends on design and tool).

Overmolding Design Tips

  • Wall thicknesses around 0.060″–0.120″ (1.5–3.0 mm) often provide reliable results for many overmold applications (design/material dependent).
  • Use corner radii ≥ 0.020″ (0.5 mm) to reduce stress concentration and improve flow.
  • If thick elastomer sections are required, core them out where possible to reduce shrink, weight, and cycle time.
  • Avoid deep blind pockets or ribs that are difficult to vent—trapped gas can cause cosmetic and bonding issues.
  • Use gradual wall transitions to reduce flow hesitation, back-filling, and gas traps.
  • Keep the overmold layer thinner than the substrate where possible to reduce warpage (especially on long/flat parts).
  • Plan for mechanical and/or chemical bonding—choose material pairs and features (undercuts, grooves, holes) that support attachment.
